Barrel Sauna Wood: How to Choose Cedar Staves, Grades and Supporting Lumber

In a barrel sauna, the staves form the curved shell; there is no separate framed wall beneath them. The stave profile, actual dimensions and fit therefore matter as much as the wood species.
Before ordering cedar, start with a complete plan or kit specification. The outside diameter, barrel length, door and window openings, stave profile and heater clearances need to agree. A supplier can match material to a finished specification. The builder and designer remain responsible for the plan, equipment clearances and safe assembly.
The cedar parts in a barrel sauna

Most material lists include more than the curved shell. Separate the order into the following groups so the wrong profile does not arrive for the wrong job.
Shell staves: long bead-and-cove boards that form the circumference of the barrel.
End walls: boards or panels for the front and rear walls, usually cut to the barrel shape.
Benches and backrests: smooth stock selected for strength, comfort and clean exposed surfaces.
Floor or duckboard material: removable walking surfaces where the plan calls for them.
Cradles, trim and blocking: dimensional pieces sized to the specific design.
Door, window and heater framing: material specified by the plan and equipment manufacturer.

Why barrel sauna staves use bead-and-cove edges
Each shell board has a rounded bead on one edge and a matching cove on the other. The joint lets neighbouring staves sit against each other while turning around the curve. Metal bands then hold the assembled shell together.
That geometry is not the same as ordinary tongue and groove. T&G is useful for flat walls and ceilings; bead-and-cove is milled for a curved barrel. Do not substitute tongue and groove cedar for the shell unless the sauna plan was designed for that exact product.

2x4 or 2x6 staves? Let the plan set the size
Wider staves mean fewer joints around a barrel of the same diameter. Narrower staves mean more joints and may follow a tight curve differently. Those observations do not make the sizes interchangeable.
The bead radius, cove radius, finished thickness and usable face width all affect the final circumference. If a plan calls for one profile, changing to another can alter the stave count, barrel diameter and fit of the end walls. Ask the supplier for the actual profile drawing or a physical sample before cutting end components.
Clear or knotty cedar for a barrel sauna
Both appearance and location matter. Clear cedar gives the shell and interior a more uniform look and reduces the number of knots that need to be evaluated on touch surfaces. Knotty cedar produces a more rustic barrel and can reduce material cost.
A knotty grade can be serviceable, but it needs more sorting. Put the best faces inward where people will see and touch them. Reject or trim pieces with loose knots, splits, damaged joinery or machining that prevents a tight assembly. Use smooth stock without sharp edges for benches and backrests.

How many staves will a barrel need?
The sauna plan should provide the final count. A circumference calculation is still useful as an order check:
Approximate stave count = barrel circumference / usable stave face width
For a seven-foot outside diameter, the circumference is about 264 inches. If a particular stave has 5.25 inches of usable face width, the simple calculation gives about 50 staves. Use that result only as a rough cross-check. Joint geometry, compression under the bands, door openings, the end-wall detail and the plan's target diameter can change the number.
Order enough material to cover defects, end cuts and sorting, but do not add an arbitrary percentage before checking how the supplier packages the staves. One extra full-length stave may be more useful than several short offcuts.
End walls, benches and trim need their own specification
The shell gets most of the attention, yet mismatched supporting material causes many ordering problems. Confirm whether the end walls are built from T&G, laminated panels or another system. Determine the finished thickness before routing the circular edge or cutting a groove in the shell.
Bench stock should be selected separately from shell staves. The required thickness and span come from the design. Clear cedar lumber may be appropriate where a clean, smooth surface is important, but the structural arrangement still has to support the intended loads.
Cradles carry the barrel and should match the plan's radius and foundation. Outdoor saunas also need site drainage, wind resistance and snow considerations that cannot be solved by the cedar order alone.
Choose the heater before finalizing the wood package
Heater output, guard requirements, clearances, flue details and ventilation can affect the barrel layout. Select the listed heater and obtain its current installation manual before fixing bench positions or framing openings.

Set the design before ordering material
Approve the plan and confirm the equipment first. Then lock the stave profile, settle the openings and prepare a complete lumber list. This sequence avoids redesigning the end walls or benches around material that was ordered too early.
